Manufacturing Process of Core Components
The power box enclosure consists of the main enclosure, top ventilation cover, front connector panel, and mounting brackets. All production follows ISO 9001:2015 quality standards and is carried out in XHX Metal’s 2,000 m² state-of-the-art facility with 28 advanced machines covering 11 product categories.
1. Material Selection & Pre-treatment
- Main enclosure and panels: 1.0mm cold-rolled galvanized steel sheet, providing high structural strength and excellent corrosion resistance.
- Pre-treatment: Fully automated ultrasonic degreasing, derusting, and phosphating to create a clean, high-adhesion surface base ideal for electrostatic powder coating.

2. Core Manufacturing Craftsmanship
- Precision Laser Cutting: 6,000W fiber laser cutter achieves ±0.01mm tolerance, using nitrogen assist gas to minimize heat distortion and maintain material integrity.
- CNC Bending & Forming: Multi-axis CNC bending machine with custom jigs ensures consistent structural dimensions and precise bend angles.
- Heat Dissipation Structure: Precision-punched ventilation slots on the top cover and front panel are designed to optimize airflow and maintain safe operating temperatures for internal power components.
- Electrostatic Powder Coating:
- Indoor control room environments: Indoor-grade electrostatic powder coating, offering a smooth finish, good adhesion, and anti-rust performance.
- Industrial factory environments: Outdoor-grade electrostatic powder coating with anti-corrosion and weather-resistant properties, ensuring durability in harsh conditions.

Coating thickness is strictly controlled at 60–120 µm for uniform coverage and long-lasting protection.
- Assembly & Sealing: High-density foam gaskets embedded into enclosure seams ensure a tight seal. Reinforced mounting brackets with precision alignment holes are integrated for stable installation.
3. Quality Control & Testing
- Dimensional inspection: CMM measurement confirms tolerances within ±0.03mm and compatibility with standard power connectors.
- IP54 protection test: Dust and water resistance testing per IEC 60529 standards.
- Heat dissipation test: Thermal imaging verifies efficient airflow and temperature control under full load.
- Connector fit test: Assembly testing with the client’s power connectors ensures seamless fit and signal integrity.
- Full functional inspection: 100% inspection before delivery to guarantee zero defects.
Project Challenges & Solutions
1. Challenge: Balancing Heat Dissipation and Dust Protection
The power box requires efficient airflow to prevent overheating, while protecting internal components from dust and debris common in industrial environments.
Solution: We designed a multi-layer ventilation system with precision-punched slots and removable dust filters, allowing optimal airflow while preventing dust ingress. Each enclosure undergoes airflow simulation and real-world thermal testing to validate performance.
2. Challenge: Compact Design with Structural Integrity
The enclosure must be compact for space-constrained installations, yet strong enough to support heavy internal power modules.
Solution: Through finite element analysis (FEA), we optimized the internal structure with lightweight reinforcing ribs, improving structural strength by 20% without increasing the overall footprint.
3. Challenge: High Consistency in Small-Batch Customization
The customer required 350 units with uniform appearance, dimensions, and performance across all units.
Solution: Automated production lines and Statistical Process Control (SPC) monitor processing parameters in real time. Sampling inspection is carried out per 25 units to ensure consistent stability at scale.
4. Challenge: Compatibility with Standard Power Connectors
