As industrial electrical systems and outdoor infrastructure continue to expand globally, XHX Metal — a China-based precision metal fabrication expert — was selected to execute a 2026 large-scale customization project for high-performance waterproof and dustproof electrical enclosures.

Manufacturing Process of Core Components

The electrical junction box consists of the main enclosure, sealed door panel, cable entry ports, and mounting base. All production follows ISO 9001:2015 quality standards and is carried out in XHX Metal’s 2,000 m² state-of-the-art facility.

1. Material Selection & Pre-treatment

  • Main enclosure and door panel: 1.2mm galvanized steel sheet with high structural strength and excellent corrosion resistance.
  • Pre-treatment: Fully automated ultrasonic degreasing, derusting, and phosphating to create a clean, high-adhesion surface base, ideal for subsequent powder coating.

2. Core Manufacturing Craftsmanship

  • Precision Laser Cutting: 6,000W fiber laser cutter achieves ±0.01mm tolerance, using nitrogen assist gas to minimize heat distortion and maintain material integrity.
  • CNC Bending & Forming: Multi-axis CNC bending machine with custom jigs ensures consistent sealing-groove dimensions and precise bend angles.
  • Sealing Structure: Precision-milled sealing grooves for waterproof gaskets, standardized cable entry holes, and accurately positioned mounting points.
  • Indoor & Outdoor Electrostatic Powder Coating:
    • Indoor version: Indoor-grade electrostatic powder coating providing smooth finish, strong adhesion, anti-rust performance, and aesthetic consistency for indoor environments.
    • Outdoor version: Outdoor-grade electrostatic powder coating with anti-UV, anti-rain, anti-corrosion, and weather-resistant properties, ensuring stable long-term performance under outdoor exposure.

Coating thickness is strictly controlled at 60–120 µm for uniform coverage and durable protection.

  • Assembly & Sealing: High-density waterproof silicone gaskets embedded into precision-machined grooves; automated alignment ensures tight, gap-free fitting.

3. Quality Control & Testing

  • Dimensional inspection: CMM measurement confirms tolerances within ±0.03mm.
  • IP65 protection test: Dust and water spray testing per IEC 60529 standard.
  • Salt spray test: Verifies corrosion resistance for both indoor and outdoor versions.
  • Powder coating adhesion and hardness test: Ensures no peeling, cracking, or fading over time.
  • Full functional inspection: 100% inspection before delivery to guarantee zero defects.

Project Challenges & Solutions

1. Challenge: Stable IP65 Sealing in Mass Production

Inconsistent bending or sealing groove dimensions can lead to sealing failure in high-volume production.

Solution: Optimized sealing groove design + high-precision CNC bending + customized waterproof gaskets + online sealing testing throughout production.

2. Challenge: Distinct Performance for Indoor & Outdoor Environments

Indoor enclosures require a clean aesthetic finish; outdoor units demand superior weather and UV resistance.

Solution:

  • Indoor: Indoor-grade electrostatic powder coating for smooth appearance
  • Outdoor: Outdoor-grade electrostatic powder coating for weather durability

Both achieve strong adhesion, corrosion resistance, and extended service life.

3. Challenge: Structural Strength vs. Lightweight Design

The enclosure must remain lightweight for easy installation yet rigid enough to withstand impact and vibration.

Solution: FEA-optimized internal reinforcing ribs improve structural strength by 25% without adding extra weight.

4. Challenge: High Batch Consistency

The customer required uniform appearance, dimensions, and performance across all 1000 units.

Solution: Automated production lines + SPC real-time monitoring + sampling inspection every 50 units ensures consistent quality at scale.

Project Outcomes

Partnership: The client signed a 1-year strategic cooperation agreement, appointing XHX Metal as the exclusive sheet metal fabrication partner for its full series of electrical junction boxes.

Delivery: All 1000 units were completed and delivered 5 days ahead of the 45-day schedule, achieving a 100% pass rate across all inspections and tests.
